Regarding the impeller, what's the difference between the medium and high head? How do I know which one is right for my 1.5 hp challenger pump?

Medium and High Head depends on Challenger Pump model number. Pump model information would be located on the housing side of the pump, where plumbing attaches too. If pump model begins with CF...., then that's considered a Medium Head or if pump model begins with CH..., then that's considered a High Head.

I have an impeller part number 35-5369, supposedly rated for a 1.5 UR motor. My motor, however has an SR of 1.1, rendering the HP at 1.65. This is a crazy, crazy system but it is what it is, I guess. Is the pump too strong for the impeller (am I wasting power)? Thank you!

As long as your motor has a total horsepower of at or slightly above 1.5 then a 1.5 rated hp impeller is correct to have on it.

I am rebuilding an old Pentair Challenger pump (see photo for nomenclature tag). The motor has been replaced at least once and the current motor has been painted over. Can you tell me what motor should be paired with this pump?
I was looking at replacing it with a 1 HP FR motor. Would the impeller need to be replaced as well?

The replacement motor for your Pentair Challenger CH 1-1/2 HP 115/230V Single Speed, UR Pump - CHII-N1-1-1/2A would be this Century 1.5 HP Square Flange 56Y Up Rate Motor - B2854. If you wanted to downgrade to 1HP you would need this Century 1.0 HP Square Flange 56Y Up Rate Motor - B2853 and this Impeller, 35-5187 Pac Fab.

Is this the high pressure or high flow version of the Challenger pump? Would 1 HP FR with 1.65 SR work with existing impeller?

The CH is the high head (pressure) version and the CF is the high flow version. A 1HP motor with a 1.65 Service Rating would work, but we would recommend sticking with a factory-style 1.5 Uprated HP motor like the Century B2854 motor.
